Explosion proof mobile phone for QAFCO's Mesaieed complex

An explosion proof mobile phone for QAFCO at Mesaieed, Qatar, has to cope with two different problems on one site: hydrogen-bearing synthesis gas in the ammonia plants and fine urea dust in the granulation and bagging areas. This page sets out what is on the site, how the work is organised, and what the IS-04Z1 is designed to do there. The IS-04Z1 is designed around intrinsic safety rather than a flameproof enclosure.

What an explosion proof mobile phone meets at QAFCO in Qatar

QAFCO is the fertiliser producer in Mesaieed Industrial Area, about 40 km south of Doha. Its complex is built as six integrated ammonia and urea trains, with QAFCO-1 dating from 1973 and QAFCO-6 from 2012, so one fence holds several plant generations with different layouts and different equipment histories. Natural gas arrives by pipeline and is reformed into hydrogen-rich synthesis gas. That gas is converted to ammonia, and much of the ammonia is then reacted with carbon dioxide to make urea, which leaves as prills or granules on conveyors to bulk stores and the port. One walk through a single train can therefore cross gas areas, hot reformer surroundings and dust areas inside a shift.

Process areas on a train

Reformers and synthesis gas
Hydrogen-rich gas, which is gas group IIC, with hot surfaces around the furnace area.
Ammonia synthesis and compression
High-pressure gas service where a flange or seal leak is the credible release.
Refrigerated ammonia storage
Tank tops, pump areas and loading points. The dominant hazard is toxic rather than ignitable.
Urea synthesis and evaporation
Ammonia and carbon dioxide handled together at pressure and temperature.
Granulation and prilling
Heavy dust loading on structures, conveyors and fines handling.
Bagging, bulk stores and conveyors
Product dust and frequent washdown, classified according to the site dust assessment.

Who is on the site

QAFCO operations
Panel and field operators on continuous shifts across the trains.
Maintenance and inspection
Mechanical, instrument and electrical crews working under permit.
Shutdown contractors
Specialist crews who arrive for a turnaround scope and leave when it closes.
Port and bulk loading teams
Urea and ammonia leave through the Mesaieed port operation.
Neighbouring operators
QAPCO, Q-Chem and others share the road network and the area permit system.

What a fertiliser complex does to a handset

Ammonia, urea and the process around them each put a different demand on the same device. These are the four that matter most when a QAFCO engineer reads a datasheet.

Hydrogen sets the gas group, not ammonia

Ammonia itself is a hard gas to ignite and sits in gas group IIA. The hydrogen in the synthesis gas is what pushes parts of the plant to IIC. The ATEX marking target for the IS-04Z1 is II 2 G Ex ib IIC T4, set at the strictest group on the site so that one device follows an operator from the reformer to the storage tank.

Urea dust in the granulation towers

Prill and granule handling leaves fine product on every ledge, and it is washed down afterwards. IP68 sealing is what lets the handset be rinsed with the structure around it, and the Zone 21 design target covers the dust areas that the site assessment classifies.

A toxic release is not a spark hazard

The first response to an ammonia leak is a detector and an escape route, not a phone. The handset is not a gas detector and should not be treated as one. Bluetooth lets it pair with a personal detector, and the same device carries the call to the control room and the muster point.

Six trains of continuous running

A round covers one train or several, with stairs, tower platforms and long pipe racks between stops. The 4,000 mAh battery is specified for a full shift, and four-constellation GNSS puts a position on a defect report when a platform number alone is ambiguous.

How work is organised

Shifts, turnarounds and approval at QAFCO

Ammonia and urea trains run continuously, so most of the workforce is on shift patterns, and maintenance that cannot be done on line is bundled into planned shutdowns.

Shifts and rounds
Operators walk set routes through the train and record readings. Today that usually means paper or a fixed terminal, and findings are relayed later.
Turnarounds
Trains are normally taken down one at a time, so the others keep producing. A turnaround brings a large contractor population in for a short period, which is when issued handsets need quick enrolment and a clean return.
Contractor presence
Shutdown crews work to permits issued each day. A managed handset can carry the permit and be locked to approved applications.
Vendor approval
Ask QAFCO procurement and HSE what a supplier must submit before equipment is accepted for use in the plant. Do not assume the process matches another operator's.

Where the IS-04Z1 goes to work.

Ammonia plant01

Synthesis loop and storage round

An operator checks compressors, relief points and storage pumps on a train, and a weeping joint has to reach the control room before the round ends. A single handset carries the call, the photograph and the position.

Urea02

Granulation and bagging inspection

Product build-up on conveyors and in the towers is found by looking. A sealed, washable handset lets an inspector photograph a fault, tag its location and send it to the planner without leaving the area.

Shutdowns03

Contractor crews during a train turnaround

Crews arrive in numbers and leave on a date. Central enrolment, application control and remote wipe let QAFCO issue a fleet at the start of a scope and recover it at close-out.

Questions · QAFCO

Frequently asked questions

Is the IS-04Z1 approved for QAFCO sites?

No. The IS-04Z1 is pre-launch, with a Q4 2026 launch date. IECEx and ATEX certification are in progress, and nothing has been issued. QAFCO decides what may enter its plant, and that decision follows the certificate and its own vendor review.

Can the phone replace a personal ammonia detector?

No. A phone is not a gas detector and no one should use it as one. The intended arrangement is that the worker keeps the personal detector the site requires and uses the handset for calls, photographs and the shift log.

Does urea dust need a different rating from ammonia gas?

Yes, they are separate questions. Gas is described by zone, gas group and temperature class. Dust is described by zone and surface temperature limits. The IS-04Z1 is designed for both Zone 1 gas and Zone 21 dust, and the plant's own classification drawings decide where each applies.
